I thought of this while driving to work the other day! I tried the idea with a sheet of paper and it does appear to have potential!
This is for a very simple sheet metal blade with a twist and an "airfoil" section.
To get the idea just take a sheet of writing paper and fold it exactly longways down the centre. Now pick it up holding the folded corners together. Depending on how heavily you made the crease you will have a symetrical section airfoil shape. Now slide two corners away from their mates just a little and watch how the sheet takes on a twisted airfoil shape.
Making a matched set from sheet metal might be a challenge but I think it could be done if some sort of wooden (?) jig was made up. A shaped piece of wood set in resin at one end would give something to attach to the hub.
No doubt the sheet could be trimmed somewhat to gave a shaped blade.
